Intercoolers: what they do and when to replace
When the turbocharger compresses the intake air, it heats it up. Hot air is thin air, so before it reaches the cylinders it is passed through the intercooler, or charge-air cooler, which drops its temperature. Cooler, denser air carries more oxygen into each cylinder, which means more power, better fuel burn and lower exhaust temperatures. On marine engines the cooling medium is usually water, so the intercooler is a compact water-to-air heat exchanger working hard in a salt-laden environment.
Because one side sees hot charge air and the other sees cooling water, intercoolers fail in a few predictable ways: internal corrosion and scaling that block the core, cracked or eroded tubes that let water into the charge air, and perished seals and gaskets that leak. The symptoms are lost power, black smoke, high charge-air temperatures, coolant loss, or water and emulsified oil showing up in the intake side.

- Renew all seals and gaskets when you refit, and pressure-test the core before it goes back on
- Check the raw-water side for corrosion and scale, and establish why the old cooler failed so the new one lasts
- Inspect the charge-air pipes, elbows and clamps at the same time, since they share the same group
